Marc,
If you want, you can wind the first 15 or so turns of the primary
using 10awg close wound pvc insulated solid or stranded wire,
then attach this to the spaced 1/8" tubing for the outer turns,
and the total primary won't be so wide overall. You'll need fewer
primary turns this way also, because the the inductance increases
when the coil is closewound. It wouldn't hurt to use a strike rail
in any case though.

This is normal, because wider coils have more inductance for a
given number of turns.

The 5" may be OK, esp if the toroid is large in diameter.

As long as there's no sharp rim that might form corona, it should
be OK.
