Brandon,
It's much easier if you have a framework where you can spin the whole affair
round (by hand will do) This makes smoothing the filler with sandpaper much
easier when it's dry. Applying the filler initially when it's wet really
needs to be done in sections, forcing the stuff into the corrugations.
The varnish coats by the way are to allow the Alu tape to stick - it won't
stick at all to the soft powdery filler surface otherwise.

That's exactly like the one I had seen, only better. I've already bought
the things to make it. And words of wisdom regarding spackling/filling the
duct?
