Hi Mike,
It sounds like you may have a problem with the wire you used. Did you
accidentally overlap some portions of the winding? Did you use double
build (or "heavy build) wire? Was it brand new wire? Enamel insulation
on old wire can craze, or even flake off, and more modern insulation
systems can age and craze during winding. Since the secondary voltage
stress in a high performance coil can reach 2-3 kV per turn, using wire
with high quality insulation is essential.
