You could have a sync problem as you stated before also. You would have to
try something like moving the disc a few degrees one way and see if it
improves things or makes things worse (that's moving the disc itself not the
disc and rotor, so whatever you fix the disc to the rotor with you will have
to slacken it, hold the shaft still and move the RSG disc a few degrees and
tighten up again) It could be you are just firing on a 2KV part of the AC
cycle giving the effect of the gaps are too wide. Or could well be a
combination of the two...

I understand that this is subjective - but can you define too wide? I got
them as close as I could without collision, but I could probably go a tiny
bit closer.

It sounds to me like the gaps are too wide, which is why it is probably
splutters... close down the gaps and try again see if that improves your
luck..
