"Hi Yurtle,
I never have had any luck getting tape to stick the the corrigated
aluminum. Thats why I want to fill the corrigations first. I have
ruled out the plaster of paris and now I'm thinking of using the
bondo or redevil product.

I've always had good luck starting with a number of layers of masking
tape to "fill in" the corrigations, with the aluminum tape being the
final layer. Not quite as pretty as a solid toroid, but quicker and
easier, and definitely lighter. It's occurred to me while this
discussion has been continuing that it would be possible to cut
corregated cardboard of the same (or close to the same) thickness as the
ridges on the ducting and use it to fill in the gaps and then cover that
with masking and then aluminum tape. The cardboard wouldn't weight as
much as a plaster fill but would give a smoother job.
