Many years ago I repaired a GR Variac in just this way, filing the carbon to a tight fit. Don't visualize exactly how the Powerstat differs, but sure you could do something similar. I would consider a visit to a motor repair shop, or a search for brush manufacturers in the local area. There are several in the LA Area. Ed
